Every barrel begins with carefully selected wood, and the journey of each stave (the individual pieces of wood that make up the barrel) starts long before assembly. At Kelvin Cooperage, staves are air-seasoned—left to age naturally outdoors to enhance the wood's qualities. This traditional, patient method allows the wood to dry and mature over time, developing the complex characteristics that will infuse whiskey with its signature flavors. Unlike kiln drying, which speeds up the process, air seasoning fosters richer flavor development, a crucial element in crafting premium whiskey.
Once seasoned, each stave is precisely sanded, planed, and jointed. This step ensures uniformity and a flawless fit during assembly, preventing leaks and ensuring durability—a vital aspect of quality barrel making.
The heads of the barrel, or the flat ends, play a vital role in the aging process. At Kelvin Cooperage, each head is crafted with painstaking attention to detail. With the staves and heads prepared, it’s time for assembly—a fascinating blend of precision and artistry. First, the staves are rinsed and steamed to make the wood pliable, allowing the cooperage team to bend them into the iconic barrel shape. Initial hoops are then added to hold the staves in place.
Next comes the toasting and charring of the barrel’s interior, a pivotal step that influences the flavors the wood will impart.
